Respirator fit testing: why a mask that doesn't seal doesn't protect
A respirator only protects you if the air you breathe goes through the filter — not around the edges of the mask. A tight-fitting respirator with a poor seal is worse than useless, because it gives the feeling of protection while contaminated air leaks straight past the seal. That's why OSHA's Respiratory Protection standard requires three things before a worker wears one: medical clearance, fit testing, and a seal check every single time.
Medical evaluation comes first
Breathing through a respirator adds work for the heart and lungs, and heat and claustrophobia are real. Before fit testing or use, a physician or licensed health-care professional reviews a confidential questionnaire (or exam) and clears the worker. It happens before the first use and is repeated when health or conditions change. Nobody should be handed a respirator without this step.
Fit testing: matching the mask to the face
A tight-fitting respirator seals against a specific person's face — and faces differ. Fit testing confirms the seal on the actual wearer, with the actual make, model, and size:
- Qualitative fit testing uses a taste or smell challenge (a bitter or sweet aerosol): if the wearer detects it, the seal failed.
- Quantitative fit testing uses an instrument to measure leakage numerically.
Fit testing is done before first use, at least annually, and again whenever the facepiece model or size changes or the wearer's face changes — significant weight change, dental work, or facial scarring.
The facial-hair rule isn't a preference
Facial hair that crosses the sealing surface of a tight-fitting respirator breaks the seal. This is physics, not grooming policy — stubble and beards create channels that let air bypass the filter, and no amount of tightening fixes it. Where a tight-fitting respirator is required, the sealing area must be clean-shaven. (Workers who can't or won't shave can often use a loose-fitting powered air-purifying respirator instead, which doesn't rely on a face seal.)
The user seal check: every time
Fit testing proves the mask can seal; the user seal check proves it's sealed today. Each time you don the respirator, before entering the hazard area, do a positive-pressure check (cover the exhale valve and exhale gently — the facepiece should bulge slightly and hold) and a negative-pressure check (cover the inlets and inhale gently — it should collapse toward your face and stay collapsed). Leakage means reposition and re-check. The seal check takes seconds and is not optional.
